Are there any case studies of dual-sensor redundancy comparison?

The field of high-end injection molding hot runners has already made extensive use of dual-sensor redundancy comparison technology. Two exemplary real-world case studies that graphically illustrate the application consequences are shown below:

Case 1: Resolving the issue of false alarms and downtime in a Zhejiang vehicle interior injection molding facility

Project Background: This facility manufactures plastic parts for automobile airbags, which have very strict specifications for hot runner pressure precision. In the past, drift from employing a single sensor often led to product scrap. The first false alarm rate at the fixed threshold was as high as 20% after switching to dual-sensor redundancy comparison. This resulted in three to four false alarm downtimes per week, which affected production capacity.

A "phased dynamic threshold + 3σ automatic update + interchangeable verification and troubleshooting" approach was chosen as the optimization solution. The baseline was automatically updated on a regular basis, and the threshold was automatically changed in response to the injection molding process signal.

Implementation Results: Unplanned downtime was reduced by 85%, the false alarm rate dropped from 20% to less than 3%, and the product scrap rate dropped from 1.2% to 0.2%, saving around 200,000 RMB in scrap costs and downtime losses each year.

Case 2: Achieving High-Precision and Stable Production in a Guangdong Medical Consumables Injection Molding Factory

Background of the Project: Melt pressure control precision of ±0.5% is required for the production of disposable infusion connections. A single sensor used to require monthly shutdowns for calibration since it would wander out of tolerance after six months. Sensors from the same batch were used for matching installations in a dual-sensor redundancy comparison method.

Solution Configuration: Every three months, manual calibration is needed in addition to dynamic threshold adjustment and automatic zero-point alignment upon startup.

Implementation Results: The product yield has grown from 98.5% to 99.8%, satisfying the high standards of the medical business; the calibration cycle has been extended from one month to three months; and the pressure detection accuracy has remained stable within ±0.3% for an extended duration.

Case 3: Lowering Maintenance Costs at a Big Jiangsu Home Appliance Injection Molding Factory

Project Background: There are eighty hot runner detection locations spread across many big injection molding production lines. In the past, a single sensor had a 15% yearly replacement rate, which led to expensive maintenance. Dynamic compensation and periodic calibration were put into practice following the adoption of a dual-sensor redundancy comparison method.

Implementation Results: The replacement rate of sensors dropped from 15% to 6%, resulting in an annual savings of around 100,000 RMB. Additionally, several batches of faulty goods were avoided thanks to prompt deviation alerts, which produced annual benefits surpassing 200,000 RMB.

These case studies, which included injection molding facilities of various sizes, all confirmed that dual-sensor redundancy comparison may greatly increase production stability and lower overall costs when the right parameters and installation/adjustment are used.
