Differences Between Single-Pair and Multi-Pair Thermocouple Multi-Core Cables

As for the multi-cavity hot runner molds with dozens of measuring locations, two basic wiring harness methods are utilized, namely separate single-pair thermocouple cables for each zone, and integrated multi-pair multi-core bundled cables. The two systems have substantial differences in anti-interference performance, maintenance convenience and long-term service life. Improper selection will produce cross-signal crosstalk and frequent temperature fluctuation faults. This article analyzes the key distinctions and selection requirements of mold matching.

1. Individually shielded single pair cable (one pair per temp zone)

Structure: Independent metal shielding braid wraps each K/N/E thermocouple positive-negative wire pairs, exterior common protective sleeve.

Advantages: There is no cross-talk interference between different temperature zones; each channel has its own shielding layer; electromagnetic noise will not be transmitted to nearby signal pairs. Only replaces the single-pair cable when one of the thermocouple wires fails, no impact to other zones, easy focused maintenance. Applicable for high interference high speed injection lines, medical clean room and high temperature precision molds with rigorous temperature stability requirements.

Disadvantages: Large total harness outside diameter, hefty weight, high cost of wire materials; complicated bundling and fixing during mold assembly, more work hours for wiring.

2. Integrated multi-core multi-pair cable bundle

Structure: A plurality of thermocouple wire pairs are collected together in a common outer shielding braid without separate separation shielding between the interior pairs.

Advantages: Small total volume, light weight, low unit cost, simple mold wire arrangement, drastically reduce the junction box area occupation. Applications Suitable for small and medium multi-cavity molds, low electromagnetic interference, medium precision requirements.

Disadvantages: The internal wire pairs are in serious hidden danger of cross-talk; the temperature signal fluctuation of one zone may interfere with the adjacent channels, resulting in the synchronized temperature jumps of many cavities. If the public exterior shielding layer is destroyed, the signals of all the internal thermocouples simultaneously lose their anti-interference protection, causing full-mold temperature abnormal warnings. Damage to single channel wires necessitates disassembly of the entire bundled harness and is a time intensive maintenance issue.

Key scene meeting chosen criteria

1. High-precision manufacturing lines (e.g. medical, optical, new energy vehicle core parts, high-speed thin-wall molds): use single-pair independent shielded cables to prevent cross-talk interference and ensure single-channel independent maintenance.

2. Medium-precision mass production molds (home appliances, ordinary electronic connectors, two-shift intermittent manufacturing) . Optional multi-pairs multi-core cables with built-in interlayer isolation foil to reduce cross-talk strength.

3. Weak workshop electromagnetic noise of low precision trial molds, toy and packaging single shift molds: reduce wiring cost by using ordinary multi-pair bundled cables without interlayer foil.

4. Large stack molds with 32+ cavities and extensive wiring: Hybrid layout – Single-pair cables for core valve gate measuring sites, Multi-pair cables for auxiliary manifold branch zones for cost and stability balance.

Standard wiring guidelines to minimize multi-core cable crosstalk

In case of big molds with multi-pair bundled cables:

1. Use multi-core cables with aluminum foil isolation layers between each wire pair to reduce mutual induction;

2. Keep the multi-core signal harnesses away from the heating power wires by more than 20cm, a vertical cross layout instead of parallel laying;

3. Only one end of the public outside shielding braid is used for single-point grounding, and double grounding on the mold side is prohibited in an effort to eliminate ground loop current amplification crosstalk;

4. During mold hoisting and shipping, do not excessively bend and extrude multi-core cables, so as to avoid insulation damage of internal wire pairs and mutual short-circuit;

Summary of Maintenance Differences

Single-pair independent cable Partial repair for single-channel faults More than 60% reduction in production downtime Multi-pair bundled cable Often requires full disassembly examination of harness Suitable for molds with low frequency of sensor failure and occasional maintenance333
