How to Calibrate Thermocouple Extension Wires Separately During Routine Inspection

During the periodic examination, most maintenance professionals just calibrate the armored sensor head assembly and ignore the measurement bias caused by old, mismatched or damaged thermocouple extension wires. Independent temperature offset caused by extension wire alloy aging, unequal shielding and loose splice connections can not be removed by calibrating sensor head only. Standardized separate calibration processes for extension wires and judgment criteria for wire retirement are introduced in this article.

Two fundamental offset sources unique to extension wires that need to be calibrated separately.

1. Alloy wire aging resistance drift: Long-term heat exposure near hot runner molds oxidizes extension wire alloy strands, increasing total loop resistance and reducing millivolt signal transmission, generating fixed negative temperature under-reading unrelated to the detecting head.

2. Secondary cold junction error at splice points: Dissimilar metal junctions created by mismatched wire splicing or corroded splice terminals generate additional thermoelectric potential, producing a persistent offset that cannot be corrected by calibration of the sensor head.

Step by step method to calibrate extension wires.

Step 1: Disconnect the extension wire from the armored thermocouple sensor head and consider the extension harness as an independent test piece. Mark the positive and negative wire terminals clearly to avoid polarity reversal during testing.

Step 2: Build a constant temperature test bench with standard calibrated reference thermocouple of the same grade; The extension wire test end and reference sensing bead are placed into the dry-block furnace heating zone at 25℃, 250℃ and 380℃ three test points.

(3) Connect the mold side terminals of the extension wire to the temperature controller channel, with the far cabinet side terminals exposed to constant room temperature ( 25℃ ). Record the controller reading after 15 min stabilization at each temperature plateau.

Step 4: Compare the reading of the extension wire to the standard reference thermocouple value; Calculate independent extension wire offset error, separate from the deviation of the sensing head itself.

Step 5: Conduct loop resistance and insulation resistance testing on the extension wire after temperature calibration: measure total positive/negative wire resistance, test insulation resistance under 500V DC between signal wires and shielding braid.

Pass/fail judgment levels for extension wire.

1. Offset error of temperature: 3 test points ≤±0.5℃ = qualified; 0.5~1.0℃ offset = can continue use with fixed controller channel adjustment; Over 1.0℃ offset = must replace whole extension wire harness.

2. Loop Resistance: Less than 12% above the new wire standard resistance. Excess resistance shows internal alloy oxidation aging.

3.Insulation resistance:Above 800MΩ at normal temperature;below 500MΩ signifies the outer insulation sleeve is damaged or moisture enters the wire core.

Specific calibration rules for extension cord splices. Harnesess with field splice joints require additional temperature testing at the splice point. Heat the splice joint with a heat gun to 120C while monitoring controller reading, any sudden jump in temperature proves the splice creates a secondary cold junction and the spliced section must be replaced with integral unspliced extension wire.

Preventive maintenance for extension wire lifespan extension. Separate extension wire routing from heating power cables to prevent electromagnetic aging. Avoid laying wires within 10cm of hot runner manifold plates to cut long-term high-temperature radiation oxidation. Calibrate the extension wires independent of the sensor head furnace calibration during the quarterly inspection and record the independent wire offset data into the thermocouple life cycle system. Identify the harnesses that are nearing the error limits so they can be replaced ahead of time.333
