How to Distinguish Working Failure and Parameter Setting Error of Hot Runner Thermocouples

Abnormal temperature displays and inconsistent heating states are common issues in everyday hot runner production debugging that operators might easily confuse. It is challenging to rapidly determine whether they are the consequence of actual thermocouple malfunctions or irrational temperature controller parameter setting errors, which leads to incorrect maintenance decisions and lost debugging time.

Use the temperature change rules as a starting point. Physical thermocouple failures, such as internal wire breakage, poor contact, probe damage, and signal line short circuit, are essentially to blame if the temperature value jumps randomly, displays zero abruptly, cannot rise continuously or keeps exceeding the limit without regular changes, and remains abnormal after repeatedly resetting the controller parameters. Conversely, if the temperature fluctuates steadily, only the final stable value deviates from the process demand, and the temperature can return to normal after modifying the zone matching parameters, power compensation, and heating proportion, it is a pure parameter setting error that does not harm the thermocouple itself.

Second, use a mutual replacement test to confirm. On-site, swap out the suspected aberrant thermocouple for a thoroughly verified good thermocouple. The original thermocouple has an inherent defect and requires maintenance or replacement if the temperature display returns to normal right away after replacement. If the fault phenomena persists after replacement, it suggests that incorrect zone division, mismatched thermocouple model parameters, inappropriate controller internal parameters, or line circuit configuration mistakes are the source of the issue.

Third, verify by comparing real temperatures. To determine the actual surface temperature of the hot runner close to the measurement location, use a high-precision infrared thermometer. Only the process temperature setting is irrational if the data measured on site agrees with the controller display value but does not satisfy the manufacturing process standard. Thermocouple performance failure is confirmed if there is a significant discrepancy between the reported value and the actual measured temperature that cannot be fixed by parameter correction.

Accurately locating problem origins, avoiding needless disassembly and replacement of intact thermocouples, improving on-site troubleshooting efficiency, and quickly returning to normal production status are all made possible by correctly differentiating between the two types of problems.333
