Precision mold injection technology empowers automotive connectors: Analysis of key factors in PIN pin mold design

I. Material Selection: Performance and Cost

The plastic encapsulation material for connector pins must simultaneously meet requirements for electrical insulation, high-temperature resistance (-40℃~150℃), chemical corrosion resistance, and mechanical strength. Common materials include engineering plastics such as PBT, PA6T, and LCP, but different materials present significantly different challenges to mold design:

- Flowability Control: While LCP exhibits excellent high-temperature resistance, its high flowability easily leads to burr issues, requiring optimization of gate design and cooling paths through mold flow analysis.

- Shrinkage Compensation: PBT material has a relatively high shrinkage rate (approximately 1.5%~2.5%), necessitating precise shrinkage compensation in mold design to prevent pin position misalignment.

- Material Cost and Mold Life: High glass fiber content materials (such as PA6T+30%GF) cause greater wear on the mold, requiring the use of high-hardness steel (such as S136H) and optimized surface treatment processes.

II. Structural Design: Micron-Level Precision

The core challenge of connector pack pins lies in ensuring the encapsulation precision of the plastic and metal pins under miniaturization trends (some pins have a diameter <0.2mm). This requires addressing three major issues in mold structure design:

1. Parting Surface Design:

- Employ a multi-segment slider structure to avoid pin deformation during mold closing.

- The parting surface fit precision must be controlled within ±3μm to prevent short circuit risks caused by excess adhesive.

2. Ejection System Optimization:

- Design a multi-point balanced ejection mechanism to address the bendability of miniature pins. The ejector pin diameter must match the pin spacing (e.g., a 0.3mm ejector pin is suitable for a 0.5mm spacing layout).

3. Cooling System Layout:

- Employ a conformal cooling water channel design to ensure rapid and uniform cooling of the plastic, reducing pin misalignment caused by internal stress.

III. Injection Mold Lifespan and Mass Production Stability: Lifecycle Cost Control

Automotive connectors typically require molds with a lifespan exceeding 500,000 cycles, placing extremely high demands on mold steel, surface treatment processes, and maintenance strategies:

- Steel Selection: Prioritize corrosion-resistant, highly wear-resistant pre-hardened steel (such as NAK80) or powder metallurgy steel (such as ASP23). Critical components can incorporate hard alloy inserts.

- Surface Treatment Technology: Employ PVD coatings (such as TiAlN) or nitriding treatments to increase the mold surface hardness to HRC60 or higher, reducing wear rates.

- Intelligent Monitoring: Integrate pressure sensors and temperature probes into the mold to monitor injection parameter fluctuations in real time and provide early warnings of potential faults.

IV. Process Collaboration: Closed-Loop Optimization from Injection Mold Design to Mass Production

Mold design needs deep collaboration with the injection molding process to avoid the trap of "perfect design but inability to mass-produce":

- Mold Flow Analysis First: Use software such as Moldflow to simulate the filling process, optimize gate location and holding pressure curve, and reduce defects such as porosity and shrinkage.

- Adaptation to Automated Production: The mold needs to reserve space for robotic arm gripping and be designed with anti-stick mold structures (such as undercut angle <1°) to adapt to the production rhythm of high-speed injection molding machines (cycle time <15s).

- Integrated Inspection Design: Integrate optical inspection reference points within the mold, and work with AOI equipment to achieve online full inspection of PIN pin position and plastic thickness.

In the increasingly precise and reliable automotive connector market, connector package PIN pin mold design has evolved from single-tool manufacturing to a systems engineering approach encompassing materials science, structural mechanics, and intelligent control.
