Standardized Classification of Hot Runner Thermocouple Defect Types for Workshop Statistical Analysis
Leave a message
Often, workshops record thermocouple defects with ambiguous phrases like "temperature abnormal" or "sensor broken," which does not allow to quantify the underlying cause proportions, improve procurement standards, or alter maintenance cycles. A unified uniform defect classification system helps to digitalize fault statistics, evaluate supplier quality and implement targeted preventative maintenance plans . This article categorizes all normal thermocouple failures into 8 primary types with specific criteria of identification and related root cause designations.
1. Thermal drift fault
Judgment standard: Three-point calibration deviation exceeds the permissible error of grade. No visible appearance damage. Electrical resistance and insulation resistance are within the standard limits.
Root cause tags:long term high temperature alloy recrystallization, carbon layer thermal barrier, long mold standby zero drift, frequent thermal shock cycling.
Typical scene: sluggish, week over week increase in temperature offset. No alarm codes. sluggish development of plastic searing / cold material lines.
2. Open-Circuit Failure
Judgment standard: Multimeter measures loop resistance as infinite, and controller displays ultrahigh temperature open-circuit alarm code.
Root cause tags: Wire tension fracture, armored bend fatigue crack, terminal crimp separation, detecting head welding bead shedding, sheath corrosion perforation oxidizing alloy wire.
Typical scene: Production stopped suddenly, since zone heating shutdown, touchscreen does not show temperature
3. Short circuit fault
Judgment criteria: Multimeter reads near-zero resistance of positive/negative wires; the controller pops up an ultra-low temperature alarm, and the heating coil runs at full power for a long time.
Root cause tags: Insulation powder pulverized by moisture infiltration, wire contact with sheath abrasion, conductive carbon dust deposition on plug pin, internal contamination by corrosive vapor.
Typical scene: Hot runner local overheating, carbonization of plastic, unexpected halt of machine sometimes.
4. Lag Defect of Slow Response
4. Judgment criteria: Temperature rise/fall delay is more than 4 seconds; infrared contact probe comparison reveals that the reading offset is consistent, and the time lag is considerable.
Root cause tags: Thick carbon deposit insulation layer, loose contact air gap, low conductivity mold coating barrier, deteriorated internal insulation powder voids.
Typical scene: PID temperature curve wildly fluctuating, thin wall product quick shoots and stringing of gate.
5. Wrong signal waver
Judgment criteria: Temperature randomly jumps ±2~3℃ with no regular pattern, and there is no persistent open/short circuit.
Root cause tagging Vibration loose plug pins Inadequate shielding electromagnetic interference Internal insulation partial dampness Ground loop clutter noise
Typical scene: False temperature abnormal alarm occurs frequently, and melt viscosity is variable between molding cycles.
6. Appearance of Mechanical Damage Defect
Judgment criterion: Visible cracking, deforming, pitting perforation, brittle outer wire jacket, deformed flat sensing head.
Root cause tags: Unreasonable disassembly prying, mold transport tension pull, sharp edge wear of mold, chemical corrosion pit.
Typical scene: Hidden internal defects grow rapidly in 1-2 weeks following mechanical injury.
7. Wiring fault – Reverse polarity
Judging criteria : Temperature rises very slowly , controller always produces full heating power ; heat gun millivolt test shows a negative voltage value .
Root cause tags: Mixed ANSI/IEC wire color codes, careless replacement of maintenance plugs, spliced extension wires not matching.
Typical scene. Severe hot runner overheating with no apparent sensor hardware damage.
8. Defect of Aging Service Life Limitation
Judgment standard: The cumulative working hours reach the service life cap of the production load, numerous calibrations show a growing drift, and the resistance is somewhat higher.
Root cause tags: Natural alloy wire aging in long term continuous production, irreversible insulation powder degradation.
Typical scene: Frequent calibration needed to maintain process tolerance, high danger of sudden open/short circuited.
Statistical application norms of workshops. Assign a single two-digit defect code for data entry to each category for filing of maintenance records in the MES system. At the end of each month, calculate the percentage of each fault type: If thermal drift is >40% of total faults, upgrade to N-type anti-drift thermocouples and shorten the carbon cleaning cycle; if open-circuit faults are dominant, optimize wiring tension protection and vibration isolation measures. Suppliers are evaluated on the frequency of defects. Brands with a high rate of mechanical damage and drift are marked with a reduced procurement volume or replaced with other suppliers .
