Most industrial users of high-density cartridge heaters only care about the wattage, sheath material, and size. Very few people pay attention to the insulation inside. But insulation is an important part that influences how well the heater works, how safe it is, and how long it lasts. Magnesium oxide (MgO) powder is used as insulation in high-density cartridge heaters. The quality of this powder can have a big effect on how well the heater works. Low-quality MgO powder can cause overheating, short circuits, and early failure. High-quality powder, on the other hand, makes sure that heat is transferred efficiently, electricity is insulated, and the product lasts a long time.
In high-density cartridge heaters, MgO powder does two important things: it keeps electricity from flowing and it helps heat move. It goes around the internal resistance wire so that electrical current doesn't flow to the stainless steel sheath, which would cause a short circuit and be dangerous. It also moves heat from the resistance wire to the sheath, making sure that the heat is distributed to the surrounding medium in the best way possible. They also make it harder for heat to move through them, which makes heat build up around the resistance wire, which makes it overheat and fail early. Standard MgO powder can handle temperatures up to 600°C, whereas high-temperature MgO powder (which has been treated with additions) can handle temperatures up to 800°C or more. When you use regular MgO powder in a heater that gets very hot, the powder will break down, lose its insulating characteristics, and stop working. This is why it's crucial to match the MgO powder to the heater's temperature rating, just like you would the sheath material.
A lot of people mix up MgO insulation with the insulation used in other types of heating. Electric heaters, for instance, utilize fiberglass or foam insulation to keep the heat in, whereas boilers employ ceramic or mineral wool insulation. These materials are made to keep heat in, not to work as both electrical insulation and heat conduction, which is what cartridge heaters need. MgO powder is made specifically for heating applications that need to be at high temperatures and have a lot of density. This makes it the only insulation material that works for cartridge heaters.
MgO insulation doesn't like water very much. If MgO powder soaks up water, it loses a lot of its ability to insulate electricity, which raises the risk of short circuits. This is why high-density cartridge heaters are sealed at both ends. This keeps moisture from getting into the heater. But if the sheath is broken or the seal is bad, moisture can get in and ruin the MgO powder. Keeping disused heaters in a cool, dry place also stops them from soaking up moisture.

The powder's fine particle size lets it fit closely around the resistance wire, filling in any air gaps and making heat transmission better. Because the particles are too big, it's hard to pack them tightly, which produces air gaps and poor performance. High-quality heaters employ MgO powder that has a consistent, fine particle size. This makes sure that the heaters work as well as possible.
