Grid Voltage Fluctuation Adaptability and Anti-Overload Operation of Single-End Heating Rods

In industrial workshops, due to frequent switching of high power equipment, peak power consumption and unbalanced three-phase load, there are unavoidable voltage fluctuation problems in power grids. Single end heating rods are resistive electrical heating components, and the working power is directly proportional to the square of the grid voltage. Slight fluctuation of voltage will create noticeable power change, which will cause the heating temperature instability, power attenuation acceleration and overload burnout. If the voltage fluctuation adaption law of heating rods is mastered, and the anti-overload operating strategies are made, the power-induced defects can be avoided successfully.

The law of power change of single-end heating rods under voltage fluctuation is apparent regular. Based on the Joule law and the characteristics of the resistive load, a 10% increase in grid voltage will result in a 21% increase in the actual operating power of the heating rod. The heating rod works in the overload condition due to the excessive power output, and the internal temperature of the heating rod rises abruptly, resulting in extremely high temperature effect on the insulation medium, which promotes aging and breakdown. For example, if voltage is reduced by 10%, power will be reduced by 19%, which will lead to insufficient mold temperature, delayed temperature rise and inconsistent product quality.

The most devastating of the power faults is the instantaneous voltage spike. When the high power equipment is started and the grid is switched, the instantaneous overvoltage impact will be generated in the moment. The instantaneous overload power is significantly beyond the rated load of the heating rod, causing instantaneous overheating of the heating wire, local melting and micro-short circuit. The permanent damage will accrue with multiple surge impacts . The heating rod will suddenly burn out after several cycles of impact .

Long-term low-voltage operation easily neglects latent aging damage. The heating rod can't reach the standard working temperature due to the long-term low voltage, and the temperature controller will keep the heating rod in the full-power on state for a long period. Continuous full-load standby operation increases the working time and load of the heating wire, resulting in premature fatigue aging, decrease of insulation resistance and gradual attenuation of performances. The service life is considerably diminished although there is no instant failure.

Multi-rod combination system single-rod overload failure due to three-phase unbalanced voltage. If three-phase power supply is shared by several single-end heating rods, the unbalanced phase voltage will cause different loads for each heating rod. It overheats and heats abnormally in the overvoltage phase, and heats insufficiently in the low voltage phase. Long-term operation in an unbalanced state will lead to frequent failure of the single heating rod and chaos of the entire temperature field.

Professional anti-fluctuation and anti-overload systems can efficiently minimize hidden risks of electricity. Install industrial special voltage stabilizers for heating system circuits to suppress voltage spike and compensate low voltage, so as to keep stable rated operating voltage. Each circuit should be equipped with overload protection switch and surge protector, so that electricity can be shut off in time when overvoltage and overload occur, thus protecting the components of the heating rod. Optimize the distribution of three-phase loads to balance each phase voltage.

Work with smart temperature control algorithms to enhance adaptability. The upgraded temperature controller has the function of power adaptive adjustment, which can dynamically compensate for power deviation caused by voltage fluctuations, stabilize actual heating power, avoid overload operation and insufficient heating, and greatly improve the adaptability of single-end heating rods to grid fluctuations.
