How to Optimize Hot Runner Thermocouple Performance?

The "sensors" of hot runner systems are thermocouples, which have a direct effect on production stability and temperature control precision. In order to maximize their effectiveness, common problems including poor reaction and inaccurate readings must be addressed during installation, calibration, maintenance, and selection. First, proper installation is essential: in order to prevent air gaps that result in temperature disparities, thermocouples must be completely placed into the manifold's and nozzles' corresponding holes with tight contact. Overheating and material deterioration may happen from readings that are 10–15°C below actual temperatures due to loose thermocouples. To prevent abrasion and damage, they should be placed near the melt channel but away from plastic.
Long-term accuracy is ensured by routine calibration. Thermocouples need to be calibrated every month using infrared thermometers or other standard temperature sources because they drift over time due to wear and high temperatures. To maintain temperature consistency within ±0.8°C, all zones (manifold, nozzles) should be calibrated. Making the right choice is crucial. The most popular thermocouples are K-type (nickel-chromium/nickel-aluminum), which can withstand temperatures as high as 1260°C and are perfect for general and technical plastics. R-type (platinum-rhodium) thermocouples provide greater stability and precision for high-performance plastics that need temperatures of 320°C or higher.
Service life is increased by routine maintenance. Check thermocouple wires frequently for oxidation, corrosion, or loose connections, and replace old wires right away. To ensure proper thermal contact, clean the installation holes and thermocouple probes to get rid of plastic residue and carbon deposits. To minimize internal wire breakage, avoid bending wires excessively during installation or maintenance. Additionally, it is crucial to match the types of thermocouple and controller; utilizing compatible models guaranties exact temperature regulation and accurate data transmission.
