The Economics of Cartridge Heater Replacement – When to Repair and When to Upgrade

A common issue that maintenance personnel have to make is what to do when a cartridge heater breaks. The natural thing to do is to get a new one that is exactly the same. The logic is straightforward: it worked previously, so it should work again. But this method typically misses a chance. The original heater may not have been right for the job. The conditions may have changed since it was put in. There may be a better heater on the market now than when the equipment was made. Knowing the expenses of replacing a heater might help you make choices that save you money in the long run.


The first thing to think about is how often things go wrong. If a heater breaks down every few years, it might not need to be redesigned. It's a different story if the heater breaks down every few months. Not only do you have to pay for the heaters each time you change them, but you also have to pay for the labour to install them, the time the equipment is down, and the chance that the cavity will be damaged if a heater stops working. When things go wrong a lot, it makes more sense to spend money on a better fix.

The second thing to think about is how it fails. If a heater stops working because of an open circuit after thousands of hours of use, it has reached the end of its natural life. It is fine to replace it with the identical model. If a heater stops working after a few weeks because of a short circuit, that's a different story. Moisture getting in, bad thermal contact, or too much watt density could be the culprit. If you just replace it with the identical heater, you'll get the same effect. In this scenario, it's best to spend the money on finding out what's wrong and choosing a heater that fixes it.

Changes to the application are the third thing. The equipment may be getting hotter now than it was when it was made. The heater may have to work harder because production speeds have gone up. The original heater may not be able to handle new materials or procedures. In these situations, getting the same thing again is not an update; it is just keeping an old specification alive. Taking the time to look over the heater needs again will make it work better and last longer.

The fourth thing is that heating technology has gotten better. Over the years, cartridge heaters have gotten better. You can now get better MgO compaction, better alloys, and stronger terminations than you could ten years ago. A modern heater that lasts longer and works better than the one that was state-of-the-art when the equipment was made may be superior. Often, the best way to update is to replace a broken heater with a newer, better model.

Experience demonstrates that the heater that costs the least up front isn't usually the least expensive in the long run. A heater that costs less but breaks down every six months may end up costing more in labour and downtime than a heater that costs more but lasts five years. The total cost of ownership comprises the cost of buying the item, the cost of installation, the cost of downtime, and the risk of damage to the cavity. Taking all of these things into account, it often makes sense to buy a better heater.

For maintenance teams that have to deal with a lot of heaters, using a higher-quality design makes inventory easier to manage and makes the heaters more reliable. If you work with a manufacturer to create a specification that meets the needs of the application, every replacement heater will be perfect for the conditions it will face. The initial cost may be higher, but the investment pays off quickly because there are fewer failures, less downtime, and less maintenance work. The heater that breaks down too often is the most expensive in the long term.
