How to Optimize the Calibration Process to Reduce Downtime

I. Optimization of the Pre-Preparation Stage

Offline Pre-calibration Tool Warm-up: Warm up the high-precision temperature monitoring instrument calibrated by CNAS for one hour. Import K-type thermocouple calibration table parameters for all channels of the Husky hot runner system in advance to avoid on-site pre-warm-up time.

Pre-stored calibration reference book: the historical calibration deviance and the matching standard temperature value of all channels are input into the system in advance. Since reference data can be collected on-site directly, there is no need to manually calculate the deviation and 10-15 minutes of data processing time can be saved.

Pre-placement of Tools: Ensure a complete complement of tools, including heat-resistant gloves, torque screwdrivers, and thermal grease, are pre-positioned in specified areas adjacent to the equipment. This eliminates calibration delays due to obtaining parts.

II. Optimization of the Synchronized Heating and Operation Conditions

Heating Waiting Parallel Operation: During the heating waiting process (2 hours) after the hot runner reaches 320℃, the sensor appearance inspection, insulation resistance retesting and terminal tightening are finished at the same time, without any additional downtime for calibration.

Staggered pre-heating The hot runner is preheated to 280℃, and maintained at this temperature during non-production interruptions. 30 minutes before calibration, the temperature is raised to 320℃, which greatly reduces the duration of heating on site.

III. Optimization Calibration Operation Process

Multi-channel multi-sampling: Connect the multi-channel temperature monitoring device to all the standard probes of the channels to be calibrated, and capture 16 groups of temperature data at the same time. This substitutes the typical single channel point-by-point sampling method, cutting down the duration for multi-channel sample from 100 minutes to less than 20 minutes.

Calibration Parameter Import: The Husky temperature control system has stored calibration parameter templates. The compensation parameters of all channels are imported in batch after the on-site deviation computation, which avoids manual entry for each channel and saves more than 60% of the time for parameter setting.

Probe-Free Calibration Method: As long as the sensor has not been moved or physically damaged, you don't need to remove the probe and reapply silicone grease. The standard probe is directly contacted with the relevant temperature measuring point in the runner to finish sampling, eliminating the probe disassembly and pre-processing stages, saving 10 minutes of operation time for each channel.

IV. Parallelization of the verification process

Parallel Stability Verification and Trial Production. After calibration, in the 1-hour stability verification phase, low-speed trial production is started at the same time. The temperature data stability throughout production is monitored and no separate shutdowns are needed to complete the verification.

PID Pre-tuning reuse: The PID parameters that have been historically qualified for this channel can be reused directly, so that no on-site retuning is required and more than 30 minutes of PID debugging time are saved. If the temperature overrun is confirmed to be ≤2℃, production can immediately return to normal.

V. Digital Instruments for Optimization

Open-source Python automatic sampling script: The pre-written Python automatic sampling script can automatically synchronously collect the temperature data of the temperature controller and the standard inspection instrument, automatically determine the mean deviation, and generate a calibration report, which can fully replace manual recording and save 80% of the data processing time.

MES system data linkage: The calibration data is directly linked to the existing MES system and the calibration ledger is automatically archived. No manual filing of paper records. Archiving time reduced from 20 mins to less than 2 mins.
